Wear and tear or system malfunction? Why conveyor rollers are often the symptom and not the cause.
17.07.2026
In a well-oiled intralogistics system, everything runs smoothly until the first conveyor belt stops. The culprit is usually quickly identified: a conveyor roller has jammed or shows extreme wear on one side. So, maintenance is called, the roller is quickly replaced, and the system is restarted. Problem solved? Unfortunately, often only temporarily.
In our daily work in plant engineering at FMG, we repeatedly encounter a phenomenon: In many cases, the defective conveyor roller is not the actual problem. It is merely a symptom of a deeper systemic error. Blindly replacing one roller after another treats the symptom but ignores the underlying infection.
When geometry becomes the enemy: The skewed course of the belt
One of the most common reasons for premature wear of conveyor rollers is uneven belt tracking. If the conveyor belt does not glide perfectly centered over the rollers, uneven lateral forces are generated. The roller is subjected to uneven stress, leading to significant overheating of the bearings on that side.
The result? The bearing seizes up. Even the most robust roller is of no use in the long run if the belt guide or the frame is not precisely aligned.
The underestimated danger: dirt accumulation and “backup”
Especially when transporting bulk materials or in dusty indoor environments, fine material accumulates on the pipe casing. This so-called material buildup alters the diameter of the roller at specific points. The logical consequence: the roller runs unevenly. This permanent imbalance not only damages the roller itself but also leads to vibrations that can loosen the entire supporting structure and adjacent components.
Maintenance tip from the workshop: When inspecting a replaced roller, carefully examine the wear pattern. Is the abrasion uniform? If not, the cause is almost always a misalignment of the station or an uneven load on the conveyor.
The cause check: Symptom vs. True cause
Symptom on the role: One-sided pipe abrasion
Common real cause in the system: Conveyor belt misalignment / Asymmetrical loading
Nachhaltige Lösung: Adjust belt guide, center application point; perform regular cleaning loops.
Symptom on the role: Blocked bearing (dry)
Common real cause in the system: Overheating due to permanent overload or incorrect speed
Nachhaltige Lösung: Check the load capacity and roller speed; regular cleaning cycles.
Symptom on the role: Severe vibrations
Common real cause in the system: Material adhesions or bent axle
Nachhaltige Lösung: Retrofit wipers; perform regular cleaning cycles.
Conclusion: Those who look more closely can save real money.
Regular maintenance means not just replacing defective parts, but understanding the system as a whole. By systematically searching for the root cause of a problem, such as a roller failure, you drastically extend the service life of your entire system and reduce your total cost of ownership.
